This 1 of 1 Classic Car Body Swap Needs a Completely Custom Sill SubaRancho

Description: The SubaRancho build continues, and this time I'm tackling another major piece of the Rancho's structure — the passenger-side sill.

This project is owned by Jonny Smith from The Late Brake Show. It is a 1 of 1 custom Subaru Impreza with a Talbot Matra Rancho body shell placed on top.

I've already fabricated the individual section, but now those separate pieces need to be accurately aligned and welded together to create one complete sill.

I'm using the finished driver's side as a template so I can reproduce the shape as accurately as possible. The real challenge, however, is the top section of the sill, which needs to be fabricated from completely flat sheet steel and formed into its complicated stepped profile.

There's still a huge amount of fabrication ahead, but slowly the Rancho is starting to become a proper car again.
